The Senior/Principal/Staff Plastics Engineer role offers an opportunity to join a leading global organisation in the health, wellness, beauty, and consumer products sector. The position requires strong industry expertise in plastics manufacturing, with hands-on experience in injection moulding processes and a solid understanding of related manufacturing methods such as extrusion and blow moulding. The role also applies knowledge of automation and robotics within plastics production environments, alongside Statistical Process Control (SPC) and Lean Manufacturing methodologies, to support operational excellence and continuous improvement. This is a hybrid position involving collaboration with colleagues in the United States, occasional after-hours discussions, and international travel of up to 30%.
Responsibilities
- Product Design & Development
- Collaborate with product development teams to design and optimise plastic components for performance, manufacturability, and cost efficiency
- Apply Design for Manufacturability (DFM) principles to support robust production processes
- Review and evaluate 3D models and 2D drawings using Computer-Aided Design (CAD) software
- Support product development activities from concept through to production launch
- Tooling Design & Optimisation
- Lead the design, development, and procurement of injection moulds and prototype tooling
- Review and approve mould designs to ensure compliance with quality, technical, and production requirements
- Partner with toolmakers and suppliers to optimise tool performance and manufacturability
- Drive tooling improvements to enhance productivity, durability, and cycle-time efficiency
- Injection Moulding Process Development
- Oversee injection moulding setup, processing, troubleshooting, and optimisation to achieve quality and production targets
- Develop and refine moulding parameters for various plastic materials
- Investigate moulding defects through root-cause analysis and implement corrective actions
- Conduct process validation and qualification activities to ensure consistent performance
- Mould Flow Analysis
- Use mould-flow simulation software to evaluate filling, cooling, warpage, and other moulding characteristics
- Interpret simulation results to support part and tooling design decisions
- Identify potential manufacturing risks and recommend design improvements
- Optimise moulding processes through data-driven analysis and predictive modelling
- Supplier Management
- Manage external moulding suppliers to ensure quality, delivery, and compliance with specifications
- Conduct supplier audits, assess capabilities, and drive continuous improvement initiatives
- Serve as the primary technical liaison for supplier-related engineering and manufacturing issues
- Monitor supplier performance and implement strategies to improve overall effectiveness
- Material Selection & Engineering
- Evaluate and recommend plastic resins based on performance, environmental, and cost requirements
- Maintain expertise in thermoplastic and thermoset material properties and processing behaviour
- Conduct material testing and validation to ensure suitability for the intended application
- Support material-selection decisions throughout product development and production
- Quality & Continuous Improvement
- Develop and implement quality-control plans for plastic components and processes
- Participate in Failure Mode and Effects Analysis (FMEA) and other risk-management and quality-improvement initiatives
- Identify opportunities to improve efficiency, reduce waste, and lower costs
- Support continuous improvement programmes across manufacturing operations
- Technical Leadership & Support
- Provide plastics engineering expertise to manufacturing, quality, and commercial teams
- Collaborate with internal and external stakeholders, including customers and suppliers
- Mentor and develop junior engineers and technicians
- Support cross-functional problem-solving and technical decision-making
Requirements
- Bachelor's degree in Mechanical Engineering or a related discipline
- At least 10 years of experience in injection moulding and plastics manufacturing
- Strong expertise in injection moulding processes, mould-tooling design, prototype tooling, and process troubleshooting
- Proficiency in Moldflow or SolidWorks Plastics and CAD software such as SolidWorks, Creo, or AutoCAD
- Ability to interpret technical drawings, including Geometric Dimensioning and Tolerancing (GD&T)
- Excellent problem-solving, communication, and interpersonal skills
- Ability to perform effectively in a fast-paced manufacturing environment
- Adaptability to a global working environment, including availability to support after-hours discussions and coordinate with colleagues based in the United States
- Willingness to undertake frequent international travel, with expected travel of up to 30%
